Step-by-Step Installation

Follow this sequence for safe and correct rack build-up, cabling, and commissioning of the RC-01 LAB Rack.

1

Rack Preparation & Equipment Mounting

Mount rack in designated location with front and rear clearance ≥1m. Install rack rails at correct U positions per Sheet 51. Mount equipment starting from bottom up: PDUs first (U1–3), then GMR/ASMR (U7–12), IDFP (U16–17), servers (U19–22), KVM (U23–24), BTSP switches (U26–31), LAN switches (U34–37). Torque all rack screws to specification.

2

Grounding Before Any Power (Sheet-004)

Install GND grounding rail in rack. Connect 16mm² ground wire from rack GND rail to building grounding system first. Then connect all equipment with 2.5mm² ground wire from each unit’s GND terminal to the rail. Verify continuity with multimeter before proceeding. Equipment: SW11, SW21, SW41, SW42, SW43, PP11A, PP12A, GMR/ASMR SW11, GMR/ASMR SW21.

3

Power Cabling — PDU1 (Primary) (Sheet -003)

Connect UPS1/PB01 to PDU1 input (LINE 1). Route IEC C14 → IEC C13 cables from PDU1 outlets (PWR1001–PWR1012) to each equipment’s PS01 power supply port. Cable IDs: SW11 (PWR1001), SW21 (PWR1002), KVM1 (PWR1003), KVM SW1 (PWR1004), SW41 (PWR1005), SW42 (PWR1006), SW43 (PWR1007), BTSP-1 (PWR1008), BTSP-2 (PWR1009), IDFP-1 (PWR1010), GMR/ASMR SW1 (PWR1011), GMR/ASMR SW2 (PWR1012).

4

Power Cabling — PDU2 (Redundant) (Sheet –003)

Connect UPS2/PB02 to PDU2 input (LINE 2). Route IEC C14 → IEC C13 from PDU2 outlets (PWR2001–PWR2010) to each equipment’s PS02 (secondary PSU). This creates full power redundancy — each server and switch has two independent power paths from separate UPS systems. Label all cables with PWR IDs at both ends.

5

Patch Panel PP11A Installation (Sheets –001)

Mount LAB_PP11A at U32–33. Connect ATMS LAN external lines to rear of PP11A. Front ports connect to LAN1 and LAN2 via FTP Cat6A RJ45–RJ45 patch cords. Green patch cords = LAN1 side; Red = LAN2 side. Label each port with circuit IDs per sheet 53 port mapping. Verify external LAN1 Cyber External Interfaces are also terminated here.

6

LAN1 Cabling — Green Cables (Sheet –002)

Using green FTP Cat6A RJ45–RJ45: connect LAB_PP11A front ports → LAB_SW11 (LAN1) downlink ports. Then from SW11 uplink ports: patch cord IDs ATS1101 → BTSP-1 server, ATS1103 → BTSP-2 server, ATS1105 → IDFP-1 server. Also connect SW11 uplink to ATMS LAN1. Dress all green cables in left cable management tray.

7

LAN2 Cabling — Red Cables (Sheet –002)

Using red FTP Cat6A RJ45–RJ45: connect LAB_PP11A → LAB_SW21 (LAN2). Then SW21 → ATS2101 (BTSP-1), ATS2103 (BTSP-2), ATS2105 (IDFP-1). LAN2 cables are completely independent of LAN1 at every hop. Dress red cables in right cable management tray, kept physically separate from green cables throughout the rack.

8

External Interface Cabling (Sheets –004)

Connect external interface cables from BTSP/IDFP switches to server external ports: EXL4100/4400 (SW41→BTSP-1 CH1/CH2), EXL4200/4500 (SW42→BTSP-2 CH1/CH2), EXL4300 (SW43→IDFP-1 CH2). Route through DUX-0001/0002/0003 junction boxes. All cables: FTP Cat6A RJ45–RJ45. Label both ends with EXL cable IDs.

9

GMR/ASMR Cabling (Sheets –002)

Install GMR/ASMR_PP12 patch panel. Connect external ASMR & GMR interfaces: EXL5001/6001 → GMR/ASMR_SW1, EXL5002/6002 → GMR/ASMR_SW2. For monitoring positions: connect GMR/ASMR LAN1 (green) and LAN2 (red) from PP12 to both switches. Cybersecurity LAN1 and LAN2 interfaces connect per sheet 57 legend using separate patch cord colours (blue/yellow for Cybersecurity).

10

Power-On Sequence & Verification

Power-on order: (1) UPS1 → PDU1 energise, (2) UPS2 → PDU2 energise, (3) Network switches (SW11, SW21, SW41, SW42, SW43), (4) KVM system, (5) Servers (BTSP-1, BTSP-2, IDFP-1), (6) GMR/ASMR switches. Verify green LED on each CISCO switch. Check all server PS01 and PS02 LEDs are green. Verify GND continuity readings <1Ω.

Tips & Best Practices

🟢 Colour Discipline is Critical: Never mix green and red patch cords. Green cables are exclusively LAN1, red are exclusively LAN2. A wrong-colour cable in the wrong path is a single point of failure that defeats the entire redundancy design.
⚠️ Ground First, Power Second: Always complete all grounding connections (Sheet 59) before connecting any power cables. Failure to ground GMR/ASMR equipment can cause interference in radar signal chains and risk of equipment damage.
📋 Label Everything: Both ends of every cable must be labelled with the cable ID from the drawings (PWR1001, ATS1101, EXL4100, etc.). Use heat-shrink labels or cable label wraps. This is critical for fault-finding and future maintenance.
⚡ IEC C14 → C13 Polarity: Verify correct orientation of IEC power connectors before inserting — C14 (male, on cable) connects to PDU outlets; C13 (female, on cable) connects to equipment. Do not force connections.
🔵 Cable Management: All Cat6A cables must be dressed with minimum bend radius ≥25mm (8× cable diameter). Use Velcro straps — never zip ties on data cables. Keep power and data cables in separate cable management trays (minimum 50mm separation).
🔒 FTP Shielding Continuity: All network cables are FTP (Foiled Twisted Pair). Ensure RJ45 plugs have metal body and that cable shields are terminated correctly in plugs. Verify shield continuity with a cable tester before making connections permanent.
🔋 UPS Load Balance: PDU1 (UPS1) and PDU2 (UPS2) should carry approximately equal loads. With 12 outlets on PDU1 and 10 on PDU2, verify that total load on each UPS line stays within the 16A breaker rating (typically ≤80% = 12.8A per line).
📡 GMR/ASMR Isolation: The GMR/ASMR subsystem uses dedicated switches (SW1, SW2) and patch panel (PP12), separate from the main LAB LAN infrastructure. Do not cross-connect GMR/ASMR ports to LAB LAN ports without written authorisation from the system engineer.

ATMS System Concepts–006

System Architecture Concepts

Understanding the purpose and function of each subsystem in the Navi Mumbai ATMS Test & Evaluation environment.

🗼

BTSP / ADV COM

Tower Surveillance Data Processing with Advanced Surface Movement Guidance & Control System. Processes radar data for Ground Alerts, Ground Routing, and Guidance. Two redundant BTSP servers (HP SERVER HP SERVER DL380G10) run ADV COM 1 & ADV COM 2 for high availability.

✈️

IDFP — Flight Data Processing

Processes flight plan data and correlates it with radar tracks. Provides flight data to controllers at Navi Mumbai. Connected via dedicated SW43 switch on its own BTSP switch segment for traffic isolation from ground surveillance systems.

📡

GMR / ASMR

Surface Movement Radar and Multilateration system. GMR provides radar coverage of the airport surface; ASMR tracks aircraft and vehicles using time-difference-of-arrival from multiple antennas. Operated on an isolated network via dedicated PP12 and SW1/SW2 switches.

🔁

Dual Redundant LAN

LAN1 (green, SW11) and LAN2 (red, SW21) provide independent network paths. In normal operation both are active; if one switch or cable fails, the other carries all traffic with zero service interruption. Critical for ATMS safety systems.

⚡

Dual UPS Power

UPS1/PDU1 and UPS2/PDU2 provide 2N power redundancy. Every equipment has two PSUs fed from independent UPS lines. Even a complete failure of one UPS, one PDU, or one power cable does not interrupt any equipment’s operation.

🖥️

KVM Console

HP AF644A KVM + 18″ monitor with AF652A 16-port KVM switch provides local out-of-band console access to all servers (BTSP-1, BTSP-2, IDFP-1) and switches. Essential for BIOS-level configuration and recovery without network access.
